Building on Forge Motorsport’s successful range of intercoolers and performance upgrades for the Audi RS3 8V, the Forge intercooler for the RS3 8Y has been developed to provide substantial cooling improvements along with genuine real-world performance gains.
Although the RS3 8Y shares a number of components with the previous-generation 8V, the available space behind the front bumper is different and the crash bar design has also been revised. Because of this, Forge Motorsport developed a completely new intercooler and crash bar solution specifically for the 8Y chassis.
The factory RS3 8Y crash bar is manufactured from steel, while the Forge Motorsport kit uses a genuine Audi alloy crash bar that has been professionally modified in-house to accommodate the large race-spec intercooler. Despite the considerably larger intercooler setup, the complete combination weighs only around 1kg more than the original OEM intercooler and crash bar.
The additional weight has minimal impact on performance and is easily outweighed by the cooling and power benefits of the upgraded system. Once fabricated, both the modified crash bar and intercooler receive Forge Motorsport’s durable black powder-coated finish, providing long-term protection with a clean OEM+ appearance.
The RS3 8Y intercooler features a substantial 640 x 250 x 130mm bar-and-plate core. This provides a 55% increase in surface area compared with the OEM intercooler, together with an impressive 153% increase in overall volume.
Integrated end-tank pipework allows the factory boost hoses to be retained. For vehicles running increased boost pressure, the system can also be paired with the Forge FMKT033 boost hose kit to help reduce hose expansion and the possibility of hose failure.
Advanced Core Development
Before finalising the intercooler design, Forge Motorsport evaluated three different core configurations, including one bar-and-plate design and two tube-and-fin designs. Different internal and external fin arrangements were also tested to determine the optimum balance between cooling performance, airflow and pressure drop.
Forge Motorsport develops and tests multiple core configurations for each application to achieve the best possible results. This includes experimenting with different fin densities, fin heights and internal structures to carefully control airflow and pressure drop through the intercooler.
A certain amount of pressure drop can actually contribute to improved cooling efficiency by slowing the velocity of pressurised air through the core, allowing more time for heat to transfer away from the charge air.
However, excessive pressure drop can become detrimental on higher-powered applications because the turbocharger has to work harder to push air through the intercooler. This can increase compressor outlet temperatures and ultimately raise intake air temperatures.
Conversely, an intercooler with virtually no pressure drop may not provide sufficient heat transfer. Forge Motorsport’s testing therefore focuses on finding the correct balance between airflow, pressure drop and cooling efficiency.
Dyno Testing
During development and testing, the RS3 8Y used by Forge Motorsport produced 424.9BHP and 382.9lb/ft of torque. The vehicle was otherwise standard apart from a Milltek cat-back performance exhaust system.
The vehicle recorded a peak intake temperature of 43°C at 6550RPM with the factory intercooler.
After replacing the OEM intercooler with the Forge FMINT33 Race Intercooler, the same vehicle produced:

This represents an increase of approximately 17BHP and 14lb/ft of torque, while intake temperatures were reduced by an impressive 22°C.
Vehicles running ECU tuning are likely to see even greater benefits, as the factory intercooler can struggle to maintain efficient charge-air temperatures as power levels increase.
The extensive independent testing demonstrates the ability of the Forge intercooler to provide significantly improved cooling performance compared with the OEM unit, helping maintain lower intake temperatures and more consistent performance during demanding driving.
